Electric trucks face a simple problem that's keeping them off our highways: they can't drive far enough on a single charge, especially when hauling heavy loads up mountains or through regions without charging stations.
Mahle, a major automotive supplier, just introduced a solution that could change everything. Their new range extender system acts like a smart backup generator, kicking in exactly when an electric truck needs extra power to complete its journey.
The system uses a compact internal combustion engine to power a high-voltage generator, producing up to 130 kilowatts of electricity. It fits in the same space where batteries normally go, replacing about a third of the usual battery pack.
Here's the brilliant part: trucks equipped with this system can travel over 500 miles total. The battery handles the first 250 miles, then the range extender covers another 250 miles without needing a charging stop.
The numbers get even better. Trucks using this system emit 80 percent less carbon dioxide than conventional diesel trucks. If companies fuel the system with renewable biodiesel like HVO100, the carbon emissions drop to virtually zero.

The design also makes trucks lighter and cheaper. Replacing some battery capacity with the extender reduces vehicle weight by about 1,300 pounds and lowers costs since smaller batteries are less expensive.

This technology solves a chicken-and-egg problem that's been frustrating the trucking industry for years. Companies want to go electric, but they can't risk stranded trucks when charging stations are full or routes change due to weather.
Mahle CEO Arnd Franz put it simply: "Time and energy are limited, valuable resources, especially in road transport business. Only operators who work economically can survive."
The range extender means trucking companies can start electrifying their fleets today without waiting for charging infrastructure to catch up. If a charging station is occupied or a detour is necessary, the truck simply keeps moving.
Dr. Marco Warth, Mahle's vice president for research, emphasized the real-world benefit: "An e-truck with range extender just carries on. Operational availability is maintained, even under peak conditions."
Mahle will demonstrate the system at the IAA Transportation trade show in Hannover, Germany this September, where international vehicle manufacturers and fleet operators can see it in action.
The technology proves that the path to zero emissions doesn't have to be all-or-nothing, and smart hybrid solutions can help us get there faster.
